5 Common Flexo & Letterpress Printing Defects - Causes & Proven Solutions

Here are five of the most common printing defects seen on flexo and Letterpress Presses — and how to prevent them.

 

  1. Poor Registration

Misaligned colors or images can make labels look blurry or doubled. This usually happens due to inaccurate Plate Mounting, tension imbalance, or machine vibration. To prevent it, ensure precise plate mounting, keep web tension consistent, and regularly calibrate the registration system.

 

  1. Ink Smearing or Set-Off

When wet ink transfers to the back of the substrate or smears, it’s often caused by insufficient UV curing, excessive ink, or incorrect viscosity. The solution is to optimize UV lamp intensity or hot-air drying settings, maintain correct ink viscosity, and adjust impression pressure.

 

  1. Pinholes or Voids

Small unprinted spots in solid areas can result from dirty anilox rolls or plates, air bubbles in the ink, or poor substrate surface treatment. Regular cleaning of anilox rolls, degassing ink, and using proper corona treatment help achieve smooth, solid coverage.

 

  1. Color Variation

Shifts in color density during a run can lead to inconsistent results. This often happens due to ink density fluctuations, worn anilox rolls, or unstable web tension. Standardizing ink preparation, measuring anilox roll condition, and keeping speed and tension stable are key steps to solve this.

 

  1. Dot Gain or Image Distortion

When halftones or fine details print darker or bolder than expected, the cause is usually excessive pressure, incorrect plate exposure, or over-inking. Calibrating impression pressure and optimizing plate-making parameters will keep images sharp and accurate.
